Forklift Load Monitoring and Overload Alarms Using Lift Cylinder Pressure

Preventing Forklift Overloads with Lift Cylinder Pressure Monitoring

A forklift's lift cylinder pressure rises in direct proportion to the weight on the forks, which makes hydraulic pressure one of the most practical ways to monitor load and warn operators before a lift exceeds rated capacity. NOSHOK's PT40 Series High Accuracy Pressure Transmitters and IDE30 Series Panel Meter Digital Indicators turn that pressure into a clear load reading at the operator station, with relay set point alarms that sound before an overload becomes a tip-over, a dropped load or a damaged mast.

Lifting beyond rated capacity can lead to tip-overs, dropped loads and premature hydraulic and mast wear. Operators often can't judge the weight of a pallet, a bundle of steel or a crate of castings by eye. A pressure-based load monitoring system gives equipment manufacturers, upfitters and fleet operators a reliable, cost-effective way to add load indication and overload alarms to industrial forklifts, without a separate weighing system.

How Lift Cylinder Pressure Indicates Load

Hydraulic pressure in the lift cylinder equals the force on the piston divided by the piston area. Because the cylinder bore is fixed, every change in load on the forks produces a proportional change in pressure.

P = F / A

Where P is lift cylinder pressure (psi), F is the force on the piston (lbf) and A is the piston area (in²).

Three real-world factors affect the reading:

  • Carriage and mast weight: The empty carriage, forks and attachments create a baseline pressure that is zeroed out (tared) during setup.
  • Seal friction: Friction in the cylinder seals makes the pressure slightly higher while raising and lower while holding or lowering, so readings are most consistent during a steady lift.
  • Dynamic spikes: Starting a lift, stopping abruptly or driving over rough floors creates momentary pressure spikes that filtering and peak capture help manage.

The NOSHOK Solution: PT40 Series Transmitter + IDE30 Series Panel Meter

The PT40 Series transmitter measures lift cylinder pressure, and the IDE30 Series Panel Meter displays it as load and triggers alarms at user-set limits. The two connect with a simple 2-wire 4 mA to 20 mA loop, and the IDE30 supplies the transmitter's power from its isolated 24 Vdc transmitter power supply.

PT40 Series High Accuracy Fixed Range Transmitters are NOSHOK's premium accuracy fixed range transmitters. Small pressure errors become load errors, which makes accuracy the key specification for load monitoring.

  • ±0.25% of span accuracy standard, with ±0.125% of span optional (BFSL per IEC 61298-2)
  • Gauge ranges from 2 psig to 15,000 psig, covering typical forklift lift circuit pressures
  • Field adjustable offset and span (±10% of full scale) for on-site calibration against known test weights
  • Response time under 1 ms, with 20 g's vibration and 1,000 g's shock ratings
  • IP67 M12 x 1 and bayonet electrical connections, with 7/16-20 SAE and NPT process connections
  • Optional ST8 threaded orifice and 5025 snubber to dampen pressure spikes

IDE30 Series Intelligent Line Powered Panel Meter scales the transmitter signal into any desired unit of measurement, so the operator reads pounds or kilograms instead of psi.

  • 12-24 Vdc/Vac power option for vehicle electrical systems
  • 2 or 4 relay set point alarm option cards for overload warnings, alarms or lift interlocks
  • Captures and stores min/max measurement to record peak loads
  • Selectable filtering from 0 to 25 seconds to steady readings during dynamic lifts
  • 32 point scaling, dual-line 6-digit red LED display with a SunBright option
  • NEMA 4X/IP65 sealed front bezel and standard DIN panel cutout

Installation and Setup

A reliable forklift overload monitoring system comes down to range selection, mounting location and calibration with known weights.

1.  Select the pressure range. Choose a PT40 range above the lift circuit's relief valve setting. PT40 proof pressure is 2 times full scale for ranges from 300 psi to 10,000 psi, giving headroom for pressure spikes.

2.  Mount the transmitter. Install it at a port that sees lift cylinder pressure while the load is held, typically at or near the cylinder. Add an ST8 threaded orifice or 5025 snubber where spikes are frequent.

3.  Wire the loop. Connect the PT40's 4 mA to 20 mA, 2-wire output to the IDE30, using the IDE30's isolated 24 Vdc transmitter power supply.

4.  Power the panel meter. Supply the IDE30 from 12-24 Vdc (±10%). Battery-electric forklifts with higher system voltages need a DC-DC converter.

5.  Zero and span. With empty forks, zero out the carriage weight. Then lift a known test weight and set the span, using up to 32 scaling points to correct for mast geometry.

6.  Set the alarms. Program relay set points below rated capacity, for example a warning relay at 90% and an overload relay at 100%, wired to a horn, light or lift interlock.

7.  Tune the filtering. Adjust the IDE30's 0 to 25 second filtering so readings stay steady during travel without hiding a true overload.

The NOSHOK IDE30's NEMA 4X/IP65 rating covers the front of the display only, so mount it in the operator compartment or a protected panel.

Benefits for Forklift OEMs, Upfitters and Fleet Operators

  • Safer material handling: Operators see the load before the lift and get an alarm before exceeding rated capacity.
  • Less wear and downtime: Avoiding overloads reduces stress on lift cylinders, seals, chains and mast components.
  • Peak load records: Min/max capture shows the heaviest lift since the last reset, supporting operator training and maintenance decisions.
  • Simple integration: A 2-wire 4-20 mA loop, a standard DIN panel cutout and relay outputs integrate with existing forklift electrical systems and controls.
  • Retrofit friendly: Pressure-based load monitoring adds load indication to existing forklifts without modifying the mast or forks.

Application Note: Pressure-based load monitoring provides load indication and overload warnings that support, but do not replace, a forklift’s rated capacity limits and the manufacturer’s safety systems. It is not a certified or legal-for-trade weighing system. Readings can be affected by mast position, load center, seal friction and dynamic movement, and must be calibrated with known weights after installation. Always operate within the forklift manufacturer’s rated capacity and applicable safety standards.
